Abstract

Lean operations concept has the emphasizes on eliminating waste from any process in an organization. Thus, as a local toy manufacturer, the company care a lot about the application of lean thinking in their operations as an approach towards continuous improvement. Hence, this research aims to identify waste in the injection molding department of the local toy manufacturing company, which specifically focusing on the logistic as a part of the supply chain in the company. By doing direct observation and a brown paper critique session as a data collection method, the usage of push production system which generating significant lean wastes in the company can be found. It leads to the main problem which are the delayed material supply to the production line. Therefore, by developing a Kanban system as a countermeasure of the problem, the pull production system as a counter for the traditional production system in the company can be implemented. In addition, the results of Kanban system application are analyzed using a business process model simulation software and resulting in the reduction of production lead time by 15%, the utilization of resources by 13%, and also the increase of production flow rate by 11%. Also, several recommendations for further research such as developing an e-Kanban system for minimizing human errors and measuring the performance of the supply chain by benchmarking activities to a considerable toy manufacturing company are also given.
